Brick replacement and repair in Toronto and the GTA

Brick replacement is the surgical end of masonry repair. Cut out a brick that’s spalled, cracked, or fallen out. Set a matched replacement in fresh mortar. The scope sits between tuckpointing (joints only) and brick restoration (full wall plus cleaning). The Toronto-specific trigger we see most often: a steel lintel above a window, door or sill that’s rusted and cracked the brick around it. We handle this work as a Toronto masonry contractor. Why bricks fail in Toronto's climate

Brick is durable; the wall around the brick usually fails first. A handful of mechanisms account for most of what we see.

Spalled face from freeze-thaw is the most common cause. Water gets into the brick body through worn joints. Toronto’s 50 to 70 freeze-thaw cycles a winter expand the trapped water, which pops a layer of clay off the front. The ASTM C67 saturation coefficient predicts which bricks will spall, and even Grade SW (severe weathering) brick can fail when its absorption climbs past a threshold.

A cracked unit usually means something behind it is moving. Settlement, thermal expansion, or a corroding lintel pushing outward are the three usual suspects.

Rust-jacking from a corroding steel lintel is its own category, common enough in 1920s-1990s Toronto stock that it deserves its own section below.

A lost brick (one that has actually fallen out) follows long-term joint failure. The mortar deteriorated, water got in for years, and eventually the brick had nothing holding it.

Impact damage from a vehicle or falling debris is the last category. Less common but not rare.

How we replace a single brick on the wall

The procedure is documented in NPS Preservation Brief 2 and the Brick Industry Association’s technical notes. We follow it.

Step one is scoring. The mortar joints around the failed brick get cut with a thin diamond blade set to joint depth. Never an impact tool, since those crack adjacent units in the brick walls.

Step two is removal. The brick comes out in pieces, working from the centre outward. The cavity gets chased clean of all old mortar, with the shoulders squared so the new mortar bed sits flat.

Step three is wetting. Both the cavity and the new brick get wetted before mortar goes in. Without pre-wetting, the brick wicks water out of the new mortar too fast and the bond fails. The brick’s ASTM C67 absorption rate determines how much pre-wetting matters.

Step four is bedding. The mortar (Type N for 20th-century brick, Type O or NHL5 lime for pre-1950 heritage) gets buttered onto the bed and head joints. Match the original mortar’s binder and colour, not just the strength class.

Step five is setting. The brick gets pushed home, the joint struck to match the surrounding tooling profile, and the work damp-cures for 48-72 hours.

The brick has to match two things. Appearance is the obvious one. Absorption is the technical one. A modern brick that’s harder and less absorbent than its heritage neighbours just shifts the spalling load to the next-softest brick in the wall.

Settlement vs thermal: diagnosing brick cracks

Replacement work over an unresolved cause is wasted work. The new units crack within a season. We diagnose before replacing.

Settlement cracks step diagonally through mortar joints. They are wider at the top than the bottom, point in the direction the wall is moving, and often appear at openings or near corners. Settlement is a foundation problem, not a brick problem. Foundation underpinning, waterproofing, or chimney rebuild work where applicable comes first; brick replacement closes out the cosmetic and weatherproofing scope.

Thermal cracks look different. They are consistent in width, appear vertically near building corners or in the middle of openings, are hairline at first (around 0.3 to 0.5 mm), and do not include vertical distortion or out-of-plane bowing. Thermal cracks are addressed with expansion-joint installation rather than brick replacement.

Lintel rust-jacking and brick failure

A steel lintel sits above almost every window and door in a brick-clad Toronto house built between roughly 1920 and 1990. Once water reaches that steel (through a failed sealant, missing flashing, or just decades of mortar wear), corrosion begins. The corrosion product expands to several times the volume of the original steel. With nowhere else to go, the expansion pushes outward into the masonry.

The first visible sign is a step-crack stair-stepping up from the upper corner of a window or door. The next is a crushed brick at the bearing end of the lintel. By the time both show up, the lintel itself is structurally compromised and the brick around it needs to come out.

BIA Technical Note 31B governs steel-lintel deflection limits for brick veneer. The standard repair is not a brick replacement on its own. The opening has to be needle-shored from underneath. The rusted lintel comes out. A new properly primed and painted steel lintel goes in with through-wall flashing and end dams. Then the cracked brick around the opening gets replaced with a matched mortar bed.

Caulking a step-crack at a window head is the wrong move. It traps moisture, accelerates the corrosion, and the wall fails harder a season later. We see that exact shortcut on Toronto houses constantly.

When brick replacement becomes a rebuild

A practical threshold separates spot replacement from partial rebuild. BIA Technical Note 46 sets the principle but doesn’t publish a percentage; industry consensus across the GTA fills it in.

Scattered unit-by-unit masonry work is appropriate up to roughly 20-25% damaged units in a given elevation. Past that, scaffolding hours exceed the cost of rebuilding a section. Two field signs push the job into rebuild territory: spalling on more than 50% of brick faces in a contiguous area, and wall bow above 1 inch per 8 feet of height. Most masonry projects of this scale also pull in related chimney repair or chimney rebuild work on the same dispatch. Rule of thumb: handful of bricks = replacement; wall full of damage = rebuild.

Matching brick: heritage and modern Toronto walls

Sourcing the replacement brick changes depending on the age of the wall.

Heritage walls (pre-1950) get matched from salvage or custom-fired stock. Most pre-1950 Toronto brick came from the Don Valley Brick Works, which operated from 1889 to 1989 and supplied red and yellow brick for buildings like Casa Loma and Osgoode Hall. Heritage matching today comes through GTA reclaim suppliers: Bowman Masonry Restorations, Arcana Materials, Cap Brick Vintage, and Mason’s Ontario Red Reclaim. When salvage runs out, we blend custom-fired modern brick into reclaimed batches by scattering off-tone units rather than running a uniform stripe.

Modern walls (post-1970) are a different conversation. The goal is a clean dye-lot match. Brampton Brick (the largest single-roof brick plant in North America, in continuous Ontario operation for over 150 years) covers most of the GTA’s post-1970 brick stock. Brampton Brick is also Glen-Gery’s Canadian distributor, giving access to the full Pennsylvania catalogue without import logistics. On any active modern wall, we identify the existing brick from a sample, pull the closest match from Brampton Brick or Glen-Gery, and over-order by 2 to 3% so future repairs come from the same dye lot.

Brick replacement costs and Toronto permits

Per-unit masonry service pricing in the GTA runs $25 to $50 per brick installed, including cutting, removal, cavity prep, and laying. On multi-unit replacement work the rate drops to $25 to $45 per square foot.

A typical residential job (a handful of spalled units around one window) lands in the $1,500 to $3,000 range. A larger job with a steel lintel or full elevation can run $10,000 to $20,000+.

Heritage premium adds 30 to 50% — pays for NHL5 lime, salvaged Don Valley brick sourcing, and heritage permit overhead.

On permits: per the City of Toronto Building Permit Guide, “minor repairs such as the installation of chimney caps, chimney liner and repointing of brickwork do not require a building permit.” Spot brick replacement on a non-heritage residential wall sits in the same repair bucket. A permit triggers when work crosses into structural alteration: lintel replacement, partial wall rebuild, chimney rebuild, or re-cladding. Heritage-Designated properties get a parallel heritage permit through HPS regardless of structural scope.

Book an inspection in early spring if you’re noticing step-cracks at window heads, spalled brick faces, or any unit that wiggles. Caught early, the scope stays in unit-replacement territory. Left through another freeze-thaw winter, it tends to roll into rebuild.

Why do you sprinkle water on bricks before use?

Absorption matching. Both the cavity and the new brick get pre-wetted so the new mortar doesn't lose water to them too fast — which would weaken the bond. The brick's saturation coefficient (ASTM C67) determines how much pre-wetting matters. A high-absorption brick going into a wall dry will pull water out of the mortar within seconds and crack the bond before the mortar has even cured.

How long does repointing last?

Quality repointing in Type N Portland mortar on 20th-century brick lasts about 25 to 30 years before the joints want attention again. Heritage brick repointed in NHL5 lime mortar is similar, with most Toronto walls running a 15 to 20 year repoint cycle because of freeze-thaw stress on the joints. The replaced brick units themselves last as long as the original brick (100 to 500 years documented). The joints are the variable in the lifespan, not the units.
